Raw Materials for Dinosaur Costume

-Materials needed to produce a mascot costume are as follows:

-Light weight uncrushable foam (for the head), Battery Pack, Exhaust Fan, Exhaust fan wiring, Adhesive, nylon fleece fabric, plastic frames for the eyes, white nylon mesh, thread, heavy duty adhesive, Dense foam (for the feet), as well as rubber soles, poly-fill for nails or any horns, soft foam, and mesh liners, and Velcro.

-One could expect this to be the same for most mascot costumes, maybe a sports team or school logo on top of this, but they are all generally made from the same types of materials.

- Note: Traditionally fiberglass was used, but foam is roughly half the weight, so it makes the better choice.

o The first step in creating a mascot costume is done by a design artist. He/she sketches the design of the costume and makes it to human proportions targeting a height of 5’10” so it fits a wider range of people. He then sketches huge eyes for the wearer to easily see through.

o Next a sculptor carves the head out of light weight uncrushable foam, based on the design pattern, the head gets put together in layers. He then attaches a battery pack and a square exhaust fan which gets placed at the top held in by Velcro. After the head layers are all glued together and dried, he cuts out the eye holes and puts the head on to check for visibility.

o After the head is complete he then moves onto the feet. Carving them out of very dense foam. He scoops out foam in the center for the ankle to fit, then he scoops out more, in the shape of a size twelve shoe so many different sizes of feet can fit into it. He rounds the outside of the feet with a belt sander to smooth out any imperfections.

o After the head and feet are completed they move over to the fabric department, in which a worker sprays heavy duty adhesive on the feet and head, stretching a nylon fleece fabric over top of them. Tightly pulling the fabric around the feet she then glues the fabric to the bottom of the feet and cuts away any excess fabric. She sews the seams together at the back using very strong thread. A rugged rubber sole is then glued to the bottom of the feet. Then another worker sews toenails onto the feet the mascot. Overall it takes roughly three hours to make a foot. The head then gets an eye glued to it, as well as horns and nostrils sewn on. All that is left for the head is the big goofy smile, gluing a white nylon screen over the mouth and placing black fabric strips to give the mascot its smile.

o Next a worker makes a drafter for the outer lining of the body. She then cuts out the liner and uses the same design to cut out the inner lining made of fleece. After that she goes and sews together the other and inner liners as well as a foam layer that goes between the two. Same goes for the gloves and tail of the mascot, the only difference being the tail gets a light weight foam insert. After it is all sewn together it gets its final touches, some scales, which are the same materials as the nails.

o Finally as test is done to make sure everything fits correctly.

The product will change for every client, granted some clients will be larger than others requiring more material and supplies. Olympus group wants to know the cost per costume so they can have an agreeable profit margin while giving clients the best price.

-First the mascot is designed using a sketch or a computer program. The dimensions are based on a 5 foot 10 inch person. This means that the performer can be between 5 foot 8 inches to 6 foot tall. Then the design is cut using a utility knife and soft foam. Then the designer puts in a battery pack that sits in the back
of the neck. The battery powers an exhaust fan that helps keep the performer
cool. Glue is then used to put the pieces of foam together. The designer will
then cut out the eye holes in the foam. After the holes are cut, the designer
tries it on to make sure that the eye holes are big enough to see out of.

-After the designer finishes the head of the mascot, they start on the feet. The feet
are made out a dense foam because they have to withstand a lot of wear and foot
traffic. The foot hole is based on a 12 foot shoe size. He will then round the
outside of the foot with a belt sander. After this is complete, the feet are
ready for the fabric department. The fabric department uses heavy duty glue to
attach the nylon fleece fabric to the feet. They will then spray adhesive to
the bottom of the feet and cuts off the excess fabric. Then the seams are sewn
together with a very thick thread. Then a worker attaches rubber soles to the
bottom of the feet.

-The eyes are made for a piece of nylon fabric that is placed over
a plastic frame. They are then attached to the mascot head. Nylon screen is
then attached to the mascot head to make a mouth. This also helps to give the
character expression.

-Then a worker outlays a pattern for the outer layer of the body
suit. This pattern is used to then cut the outer layer fabric for the body.
Then follows the same pattern for the outside fleece. After everything has been
cut out, the pieces are sewn together. Once every piece is complete, the mascot
costume goes through a test run on a real person.
