The Theta II engine developed by Hyundai has a problem with the engine bearings. The engine develops a knocking noise due to a bearing seizing up on the crankshaft. This bearing problem is caused by metallic debris left over from the manufacturing process. The original process used to deburr the crankshaft after the machining process did not completely remove the burrs. These burrs would get in between the bearing surfaces causing premature bearing failure:

Common symptoms:
1. Knocking noises coming from the engine that get louder with increased wear
2. Excessive oil consumption
3. Seized engine (engine does not have the ability to rotate)

Procedure to correct the problem:
1. Hyundai currently is replacing engines that exhibit sounds related to a knocking noise. Since the debris typically damage a lot of the internal engine components, it is easier to replace the entire engine as opposed to going through the process of rebuilding it.

Problem Resource:

http://www.hyundaiproblems.com/trends/theta-ii-engine/
